I'd like to put a small design on the front of a foam-front trucker hat, but I worry that embroidering by hand with thread and needle would shred the foam. Doing a sharpie design is also right-out. I want something permanent with a somewhat quality look.

Just make sure the stitches don't pull real tight. When your stitching is done, trim the stabilizer or interfacing from around it, leaving about 1/8%26quot; or so border around your design.
